Rust on wire will give you fits. Wire can look fine but will not feed good. Sometimes I have ran out several feet of wire before getting past the bad stuff.

Have you tried turning up the gas some more?Too low of gas makes the tip stick to the wire on first trigger pull. FRUSTRATING for sure!

.. But that said,
RUST..... rust you can't even see. A white paper towel rubbed on a few feet of wire often will reveal rust but even without rust there is tarnish and oxidation on exposed wire. The worst thing I find is not using wire rolls up in a week or two. They must oxidize too much sitting inside the welder in the shop. It always seems a new roll will weld so much better for a while.
My Miller welder roller motor will either bird nest the wire in a heck of a mess or slip the wheels. I have never seen the motor and rollers stall out. I have set the rollers looser so it doesn't bird nest the wire and just slips so I don't have to cut and rethread all the time.
Cut off the wire back a few feet on the roll and pull it through the front of the gun by hand to see how hard it pulls out. That will be a good indicator of how dirty and plugged with dirt and rust your liner is in the inside. Right or wrong, IDK, but I have spread WD40 in the liner at times to clean and free it of gunk. I wouldn't t put it on the wire roll though. I don't think welding and oily substances on the wire play together very well. I think oily wire wont weld worth a darn. They don't put oil on the wire that I can tell from factory and I'm sure it's because it introduces impurities into your weld.
